Construction anatomy

Cap construction options

Before picking fabric and decoration, define the cap construction: panel count, crown height, brim shape, structure, eyelets and sweatband. These decisions shape how the cap looks, fits and holds decoration.

Panels

4, 5, 6 and 7-panel constructions. Panel count changes front shape, seam layout and logo placement. 5-panel and 7-panel give flat front real estate; 6-panel splits the front for curved embroidery.

Crown height

High, mid and low crowns. High crown gives streetwear and fitted presence; mid is retail standard; low is dad-hat relaxed.

Brim shape

Flat, pre-curved, soft-curved and rope. Flat brims stay rigid with stickers retained on retail; curved brims arrive pre-shaped; rope adds a thin cord along the brim seam.

Structure

Structured front uses buckram backing to hold shape and support 3D puff. Unstructured removes backing for a softer, lived-in look typical of dad hats and 5-panels.

Eyelets

Sewn eyelets, metal eyelets, laser-cut holes or no eyelets, matched to panel fabric.

Sweatband

Standard cotton sweatband, moisture-wicking performance band or branded printed band with logo or repeating text.

Cotton twill

Use case: Dad hats, 6-panel baseball, snapbacks

Classic breathable base, holds embroidery well, available in brushed or washed finishes.

Suede / Gamuza

Use case: Premium streetwear, western, retail drops

Soft hand, matte finish. Pairs with leather patch and flat brim for premium feel.

Corduroy

Use case: Retro, heritage, Y2K streetwear

Thin or wide wale, seasonal. Works well with chenille and woven patches.

Canvas

Use case: Workwear, camper 5-panel, outdoor

Heavier weight, washed or waxed. Good for all-over screen print and embroidery.

Wool blend

Use case: Fitted caps, retail sport, winter

Structured hand, takes flat embroidery cleanly. Typical for 6-panel fitted runs.

Mesh (trucker back)

Use case: Truckers, A-frame, summer drops

Plastic or soft mesh. Paired with foam or twill front panel.

Nylon / Ripstop

Lightweight, packable. Ideal for sublimation and all-over print.

Performance polyester

Denim

Faux leather / PU

Cotton poplin

Smooth, lighter than twill. Clean surface for patches.

Closures & fit

Closure and fit options

Closure changes how the cap fits, how it reads on retail and how it ages over time. CBOs supports snapback, fitted, strapback, metal buckle, flexfit, velcro and elastic configurations.

Snapback

Plastic snap closure with adjustable sizing. Streetwear classic.

Fitted sizing

Fixed sizes from 6 7/8 to 7 3/4. No closure on back.

Strapback — cotton

Cotton strap with tri-glide or metal slider. Relaxed retail finish.

Strapback — leather

Leather or faux-leather strap with metal clasp. Premium cap finish.

Metal buckle

Antique brass, gunmetal or custom engraved buckle for dad hats and rope caps.

Flexfit

Elasticated band for pull-on fit. Available in two or three size ranges.

Velcro

Hook-and-loop closure for promo, utility and performance caps.

Elastic fit

Full elastic or partial elastic band. Used for knit caps and beanies.

Decoration methods

3D puff embroidery

Raised embroidery using foam behind the thread. Creates the dimensional logo effect seen on streetwear trucker and snapback caps. Needs structured front panel.

Flat embroidery

Standard stitched embroidery, dense or sketched. Works on curved, flat, structured or unstructured caps.

Chenille

Fuzzy letterman-style raised letters or shapes. Retro streetwear and collegiate feel.

Woven patch

Pre-woven textile patch applied to the cap front or side. Tight detail reproduction.

Leather patch

Engraved or debossed real or faux leather patch. Western, premium and streetwear crossover.

Rubber / PVC patch

Soft 3D rubber patch, ideal for gradients, icons and brand marks with depth.

Metallic pins

Soft enamel or hard enamel metal pins attached to the front panel. Premium finish, typical of elevated streetwear.

Rhinestones

Heat-set rhinestones in defined patterns, letters or logos. Club, festival and premium drops.

Screen print

Direct ink print on flat panel areas. Used for graphic fronts on 5-panel caps and rope caps.

DTG print

Direct-to-garment digital print for photo-detail or multi-color artwork on flat panels.

Sublimation

Full-color all-over print on polyester bases. Used for performance, 5-panel nylon and sport caps.

All-over embroidery

Repeat embroidery across panels. Premium finishing for capsule retail drops.

Inside details

Lining, taping and labels

Inside the cap, linings, inside taping, woven labels and branded sweatbands turn a generic cap into a retail private label product.

Satin lining

Premium silk-touch lining inside crown. Standard on fitted and premium snapbacks.

Inside taping

Printed or woven tape covering inside crown seam. Can carry brand name or pattern.

Woven label

What is the difference between a 5-panel and a 6-panel cap?

A 5-panel cap has one flat front panel and low profile construction. A 6-panel cap splits the front with a central seam, giving it more structure and a curved front. 5-panel is typical for camper and streetwear; 6-panel is the classic baseball cap and fitted build.

What is 3D puff embroidery?

3D puff embroidery is raised embroidery where foam is placed under the thread to create a dimensional logo. It needs a structured front panel with buckram backing to hold the shape and is typical of streetwear trucker and snapback caps.

Can CBOs produce caps with metallic pins?

Yes. CBOs adds soft-enamel or hard-enamel metal pins to the front panel of custom caps. Metallic pins are a premium decoration used on elevated streetwear caps and can be combined with embroidery or patches.

What materials can I choose for a custom cap?
